Well here is my attempt at making a darth revan costume for halloween (been busy not took a while to make the thread) so tell me what you think i used this as a template this is what i got (managed to finish it in one night a week before halloween) covered it with bondo Oh, and dartbhoba, to answer your original question, if you can find some templates, than i would suggest using them to make each piece out of cardboard (because it's easy to work with), then making a mold off of those pieces, and using the mold to make actual plastic parts: The first pic is the batting helmet cut into quarters lying over the template for the top of the dome. Its malliable when hot, easy to form, and is extremely rigid when cooled. That's what i'm going to try. The only real problem with the templates is that most of the original armor plates are convex in form (like a plate) and this particularity is hard to translate in 2d armor. Sadly i don't own/have fettpride armor, so i can't do any comparison between my templates and the fettpride armor. These have only been tested in cardboard, but they looked pretty good. The Only Real Problem With The Templates Is That Most Of The Original Armor Plates Are Convex In Form (Like A Plate) And This Particularity Is Hard To Translate In 2D Armor.

Oh, and dartbhoba, to answer your original question, if you can find some templates, than i would suggest using them to make each piece out of cardboard (because it's easy to work with), then making a mold off of those pieces, and using the mold to make actual plastic parts:
